2003-2007 6.0L Powerstroke G2.8 Injector Connector Alliant AP0040

Thumbnail Filmstrip of 2003-2007 6.0L Powerstroke G2.8 Injector Connector Alliant AP0040 Images

The Alliant Power AP0040 G2.8 Fuel Injector Connector is a precision-molded OEM-spec replacement connector body kit engineered specifically for 2003–2007 Ford Super Duty trucks, Excursions, and E-Series vans equipped with the 6.0L Powerstroke diesel engine (as well as 4.5L LCF and International Navistar VT365/VT275 applications). Designed to service the engine wiring harness side of the G2.8 HEUI fuel injector connection, this repair connector allows you to depin and replace cracked, melted, or clip-damaged plastic connector plugs without cutting the factory wiring harness or replacing the entire costly FICM harness assembly.

    Quick Specs & Kit Inclusions

    • Application: Engine FICM wiring harness to G2.8 HEUI fuel injector electrical connector repair body
    • Design Type: Serviceable replacement connector housing with keyed secondary terminal lock
    • Material Construction: High-temperature, oil-resistant polyamide composite engineered for extreme rocker carrier heat
    • Terminals Note: Designed for repinning existing harness wire terminals (does not require wire cutting or splicing, preserving original factory harness wire length)
    • Emissions Status: 50-state legal (direct OE electrical repair component)
    • Direct Interchange Part Numbers: Alliant Power AP0040, Ford 3C3Z-9E527-ABRM, 4C3Z-9E527-AA, Navistar 1843481C95, 1878284C91
    • Warranty: Backed by Alliant Power’s 24-month, unlimited-mileage warranty
    • What's in the Box: (1) Alliant Power AP0040 G2.8 Connector Body, (1) Integrated Secondary Terminal Wedge Lock (Orange Keyed Lock), and Internal Weatherpack Seals

Problem Solved: Curing Broken Lock Tabs, Oil Contamination & Misfire DTCs

On the 6.0L Powerstroke, the G2.8 injector connectors are exposed to high operating temperatures and motor oil vapor inside and around the rocker arm carrier. Over time, the plastic retaining tabs turn brittle and snap during routine service (such as injector replacement, valve cover gasket repair, or high-pressure oil system work). When an injector connector loses its positive retention lock or suffers cracked housing walls, engine vibration causes the female pin terminals to back away from the injector solenoid pins. This causes intermittent circuit dropouts, triggering open-circuit trouble codes (DTCs P0261 through P0284), erratic idle, and sudden cylinder misfires. Rather than splicing pigtails (which risks high resistance) or buying an entire FICM harness, the Alliant AP0040 allows you to depin and transfer the original factory terminals directly into a fresh, positive-locking housing.

    • 2003–2007 Ford F-550 Super Duty 6.0L Powerstroke Turbo Diesel
    • 2003–2005 Ford Excursion 6.0L Powerstroke Turbo Diesel
    • 2004–2010 Ford E-Series Vans (E-350 / E-450) 6.0L Powerstroke Turbo Diesel
    • 2006–2009 Ford LCF (Low Cab Forward) 4.5L V6 Diesel
    • 2003–2007 International / Navistar VT365 and VT275 Engines

Safety & Workspace Access: Turn off the vehicle ignition and disconnect both negative battery cables. Remove intake ducting, upper intercooler (CAC) piping, and valve cover components as needed to expose the target injector harness pass-through port. Debris Cleanout: Thoroughly blow away dried dirt, grit, and engine oil residue from around the harness connector and rocker carrier pass-through hole using compressed air. Wedge Lock Removal: Use a fine-tip dental pick or terminal pick tool to hook and pull the secondary lock (the orange wedge inside the damaged connector face) straight out from the connector body. Terminal Depinning: Take note of (or photograph) the exact wire color orientation corresponding to pin locations 1, 2, 3, and 4 on the connector body before removal. Insert the pick into the front cavity of the connector to depress or release the internal plastic retaining tang holding each metal terminal. Gently pull the wire from the rear of the connector to slide the terminal pin out cleanly. (Do not cut the harness wires; cutting shortens the harness and causes excessive tension on the injector lead). Terminal & Seal Inspection: Inspect each metal female terminal and wire seal for oil contamination, physical distortion, or spreading. Clean with electronic contact cleaner and verify terminal tension before reinsertion. Inserting into the New Connector Body: Slide the wires one by one into the corresponding cavities of the new Alliant Power AP0040 connector body. Push each terminal forward until an audible and tactile click is felt as the internal retaining clip engages. Perform a gentle "pull-test" on each wire individually to verify the terminal is mechanically locked in place. Secondary Lock Engagement: Align the new orange keyed wedge lock with the front face of the AP0040 connector. Push the lock straight down until it snaps flush into the connector face. Perform a final pull-test on the wires to confirm they cannot slide backward. Final Engagement & Verification: Align the repaired connector with the fuel injector terminal on the rocker carrier. Push firmly until the external spring retainer bails click securely into place. Reconnect battery cables, clear any historical fault codes using an OBD-II scan tool, and run an injector buzz test to confirm complete 48V circuit continuity.

I bought this piece having my wonders, not every day I hear of them being switched out. I called and asked if it would fit my application, the staff member was super helpful and knowledgeable. When I received the part It took more time getting the oil off my hands then it did putting the wires in and popping it back into place!
