The KC Turbos 301097 is a heavy-duty mandrel-bent aluminum charge air cooler (CAC) intercooler pipe kit engineered specifically for 2003–2007 Ford F-250, F-350, F-450, and F-550 Super Duty trucks and 2003–2005 Ford Excursions equipped with the 6.0L Powerstroke diesel engine. Designed as a direct, rugged replacement for the failure-prone factory plastic driver-side cold pipe and factory charge plumbing, this kit features smooth, constant-radius mandrel bends in high-grade aluminum. By smoothing out internal air turbulence and increasing overall charge-air flow volume into the intake manifold, the KC Turbos pipe kit sharpens low-end boost response, reduces engine pumping losses, and lowers exhaust gas temperatures (EGTs) under heavy towing or high-performance duty cycles.
Catastrophic driver-side plastic pipe ruptures along factory molded seams, boost leaks caused by heat-fatigued composite materials, restrictive OEM bends choking turbo airflow, elevated EGTs on steep grades, and blown-off charge boots under tuned boost levels are what this upgrade cures. On factory 6.0L trucks, continuous underhood heat soak and crankcase oil mist weaken the factory composite plastic piping, causing it to split open unexpectedly under load. The KC Turbos 301097 replaces weak plastic with durable aluminum piping that will never crack, deform, or split. It is supplied in a raw aluminum finish (ready for custom powder coating or raw installation) with precision bead-rolled ends to ensure maximum coupler retention; silicone boots and T-bolt clamps are sold separately.
It fits all 2003–2007 Ford Super Duty F-250, F-350, F-450, and F-550 trucks and 2003–2005 Ford Excursions equipped with the 6.0L Powerstroke turbo diesel engine (Note: Early 2003 models require removing the factory throttle body butterfly plate/intake throttle assembly to facilitate proper pipe alignment).

- Backed by KC Turbos' 1-Year Limited Warranty
Park the truck on a level surface, set the emergency brake, and disconnect both negative battery cables. Allow the engine compartment to cool completely before servicing charge-air cooler plumbing. On the driver side of the engine, loosen the constant-tension T-bolt clamps at the upper intake elbow and lower intercooler outlet stub using an 11mm (or 7/16-inch) deep socket. Carefully maneuver the brittle factory plastic cold pipe assembly out of the engine bay (on early 2003 production engines, unbolt and remove the factory throttle body plate to clear the new straight-through pipe routing). If servicing the hot side, repeat by loosening the upper and lower clamps on the passenger-side metal pipe and removing it. Thoroughly clean the cast aluminum intercooler tank stubs and intake manifold elbow with brake cleaner and a lint-free cloth to eliminate all traces of pooled oil, road soot, and grime. Slide high-temperature multi-ply silicone boots and heavy-duty spring-loaded T-bolt clamps loosely onto each end of the KC Turbos aluminum pipes. Lightly mist the inner lips of the silicone boots with isopropyl alcohol or aerosol hairspray to help them slide smoothly over the raised bead-rolled pipe ends. Position the pipes into place, sliding the boots fully over the intercooler inlet/outlet necks and engine connections. Adjust pipe clocking to maintain at least 1/2-inch radial clearance around the upper radiator hose, steering shaft, and battery tray to prevent chassis rubbing under engine torque roll. Position each T-bolt clamp squarely behind the raised bead-rolled retaining lips (never clamp directly on top of the bead). Using a calibrated torque wrench, tighten all T-bolt clamp nuts to 9–12 ft-lbs (106–142 in-lbs) until the tension springs compress evenly. Reconnect both negative battery cables, start the engine, and perform a test drive bringing manifold boost pressure to 24–28 PSI under load to confirm zero charge-air whistling and complete boost retention.
