1994-2003 7.3L Powerstroke Manifold Repair Bracket Kit

The Full Force Diesel FFD300100 is an external exhaust manifold repair clamp bracket engineered specifically for 1994–2003 Ford F-250, F-350, F-450, and F-550 Super Duty and OBS trucks, 2000–2003 Ford Excursions, and 1994.5–2003 Ford E-Series vans equipped with the 7.3L Powerstroke diesel engine. Designed specifically for the high-failure driver-side rear cylinder port location, this heavy-duty CNC-formed steel bracket anchors directly to an adjacent factory threaded boss on the cylinder head or block to apply direct clamping force against the manifold flange. Engineered as a no-drill, bolt-on repair solution, it completely bypasses sheared, flush-broken, or extracted factory exhaust manifold bolts without requiring cylinder head removal or pulling the engine.

Loud underhood ticking, severe exhaust fumes entering the vehicle cab, heavy black carbon soot covering the firewall and steering column, loss of turbo drive pressure resulting in sluggish boost spool, and the massive labor expense of pulling the 7.3L engine to drill out broken rear manifold fasteners are what this bracket cures. On 7.3L Powerstroke engines—especially those exposed to road salt, brine, and extreme thermal cycling—the driver-side rearmost exhaust manifold bolt is notorious for seizing and snapping off flush inside the cylinder head. Because firewall clearance makes it virtually impossible to drill and extract this fastener in the chassis, repairs traditionally required pulling the engine. The FFD300100 bracket bridges over the broken fastener location, utilizing high-tensile hardware to pull the manifold flange tight against the head to restore a complete exhaust seal. It is a complete bolt-on repair kit including the heavy-duty steel clamp bracket, block/head anchor bolt, manifold tensioning bolt, and locking hardware; replacement exhaust manifolds, multi-layer steel gaskets, and up-pipe hardware are sold separately.

It fits all 1994–1997 Ford OBS and 1999–2003 Ford Super Duty F-250, F-350, F-450, and F-550 trucks, 2000–2003 Ford Excursions, and 1994.5–2003 Ford E-250, E-350, and E-450 Econoline vans equipped with the 7.3L Powerstroke turbo diesel engine (engineered specifically for the driver-side rear manifold bolt location).

    Fitment

    • 1994–1997 Ford F-250 / F-350 7.3L Powerstroke Turbo Diesel (OBS)
    • 1999–2003 Ford F-250 / F-350 / F-450 / F-550 Super Duty 7.3L Powerstroke Turbo Diesel
    • 2000–2003 Ford Excursion 7.3L Powerstroke Turbo Diesel
    • 1994.5–2003 Ford E-250 / E-350 / E-450 Econoline Van 7.3L Powerstroke Turbo Diesel
    • Eliminates exhaust drive-pressure leaks caused by broken driver-side rear manifold bolts
    • Direct bolt-on installation requires no engine pulling, cylinder head removal, or drilling
    • Heavy-duty CNC-formed steel construction withstands high EGTs and continuous vibration
    • Restores factory clamping force across the rear cylinder head port and manifold flange
    • Anchor design utilizes existing adjacent factory threaded boss locations
    • Stops exhaust fumes from entering the cab and eliminates firewall soot buildup
    • Includes clamp bracket, grade-rated mounting hardware, and locking fasteners

Park the truck on a level surface, set the parking brake, and disconnect both negative battery cables. Remove the driver-side front wheel and inner plastic fender well splash shield to gain direct working access to the rear of the driver-side exhaust manifold and cylinder head. Thoroughly wire-brush the surrounding area to clear all rust scale, dirt, and carbon soot buildup from the cylinder head surface and adjacent mounting holes. Locate the auxiliary threaded mounting hole on the cylinder head adjacent to the broken rear exhaust manifold bolt position, spray it with penetrating lubricant, and chase the threads with a tap to clear road debris. Position the FFD300100 repair bracket over the manifold ear so the bracket's clamping pad aligns directly over the broken bolt flange. Thread the primary anchor bolt through the bracket into the cylinder head mounting hole and tighten loosely by hand. Thread the secondary manifold clamping bolt through the bracket so it contacts the top edge or ear of the exhaust manifold flange. Working alternately between fasteners, torque the head anchor bolt to secure the bracket firmly, then tighten down the manifold clamping bolt to 30–35 ft-lbs, drawing the exhaust manifold inward until fully seated flush against the cylinder head face. Reinstall the inner wheel liner and front wheel, reconnect both negative battery cables, and start the engine to confirm that the exhaust leak, underhood ticking, and drive-pressure loss are completely resolved.

Works great. Have a broken manifold bolt at this location and this repair bracket took about 15 minutes to install. Bolt that installs into the block was a tad bit long so I installed a lock washer to close the gab and snug tight. This got rid of the leak to about 90% but I did not install a new gasket at this location to 100% cure the exhaust leak. Installed on 2001 Excursion with the 7.3 Power Stroke, C'MON.
