The Dorman 615-201 is an all-in-one valve cover gasket and harness repair kit engineered for 1999–2003 7.3 Powerstroke diesel engines. Designed as a complete single-bank service solution, this kit packages a molded silicone perimeter valve cover gasket with an integrated 9-pin center pass-through electrical bulkhead, a matching internal under-valve-cover wiring harness (UVCH), and an external wiring harness pigtail connector with heat-shrink terminals.
Melted electrical connectors, dead fuel injectors, recurring P1316 and cylinder contribution codes (P0261 through P0284), hard cold starts with white smoke, and oil weeping onto exhaust manifolds are what this kit solves. On 1999–2003 trucks, electrical arcing frequently destroys the internal harness clips, the gasket pass-through pins, and the external pigtail all at once. Replacing only the gasket or harness while leaving a heat-damaged mating plug in service leads to repeat electrical failures and melted pins. Dorman’s bundled kit replaces every component in the cylinder bank’s electrical circuit simultaneously to restore reliable injector firing and glow plug operation. It is a single-bank kit (services one cylinder head); two kits are required to service an entire engine, and valve cover bolts are sold separately.
It fits 1999–2003 7.3 Powerstroke Ford Super Duty trucks, Excursions, and E-Series vans equipped with the single 9-pin valve cover connector per bank.
Fitment
- 1999–2003 Ford F-250 Super Duty 7.3L Powerstroke
- 1999–2003 Ford F-350 Super Duty 7.3L Powerstroke
- 1999–2003 Ford F-450 / F-550 Super Duty 7.3L Powerstroke
- 2000–2003 Ford Excursion 7.3L Powerstroke
- 1999–2003 Ford E-Series Vans 7.3L Powerstroke
- Complete single-bank service kit (services one cylinder head; two required per engine)
- Includes molded silicone valve cover gasket with integrated 9-pin pass-through
- Includes under-valve-cover wiring harness (UVCH) for 4 injectors and 4 glow plugs
- Includes external harness repair pigtail connector with heat-shrink butt splices
- Replaces Ford OEM part numbers F81Z-6584-AA, F81Z-9D930-AB, and 1C3Z-14489-AA
Disconnect both negative battery cables before beginning installation to avoid electrical shorts during pigtail splicing. When replacing the external connector, cut and splice one wire at a time to maintain correct pin mapping between the main harness, injector solenoids, and glow plugs. Stagger each splice along the harness bundle to prevent an oversized splice lump, crimp firmly, and shrink the adhesive sleeves using a heat gun. Clean the cylinder head mating surface completely free of oil and debris, installing the new silicone gasket dry without RTV sealant. Route the internal UVCH neatly along the rocker pedestals clear of pushrods, snap the connector firmly into the gasket port until it locks, and torque the valve cover perimeter bolts in a crisscross pattern to 96–100 in-lbs (approximately 8 ft-lbs).
