The DK Engine Parts DK-FD6.0-ICPKIE is a complete black aluminum turbocharger intercooler charge pipe kit and performance intake elbow engineered specifically for 2003–2007 Ford F-250, F-350, F-450, and F-550 Super Duty trucks and 2003–2005 Ford Excursions equipped with the 6.0L Powerstroke diesel engine. Constructed from mandrel-bent, high-grade lightweight aluminum finished in a durable black powder coat, this full charge-air system completely replaces both the hot-side metal pipe and the failure-prone factory plastic cold-side pipe while upgrading the restrictive intake butterfly elbow. Featuring smooth, uniform mandrel bends and raised bead-rolled ends, this system maximizes airflow velocity into the cylinder heads, dissipates heat more effectively than composite plastic, and withstands sustained high-boost pressures without splitting.
Catastrophic plastic cold-side tube blowouts along factory molded seams, restrictive throttle butterfly plates disturbing intake manifold airflow, high-boost boot blow-offs, cracked piping under heavy towing load, elevated exhaust gas temperatures (EGTs), and severe boost loss are what this complete kit cures. Factory 2003–2007 6.0L charge air systems rely on brittle plastic driver-side cold pipes that weaken from heat and crankcase oil mist, frequently shattering under sudden acceleration. Additionally, the factory intake elbow features internal throttle valves and abrupt angles that cause charge-air turbulence. The DK-FD6.0-ICPKIE kit eliminates all plastic failure points with durable aluminum construction that will never crack or rust. It is packaged as a complete, out-of-the-box upgrade kit containing the hot-side aluminum pipe, cold-side aluminum pipe, high-flow black intake elbow, four multi-ply reinforced silicone boots, and eight stainless steel T-bolt clamps.
It fits all 2003–2007 Ford Super Duty F-250, F-350, F-450, and F-550 trucks and 2003–2005 Ford Excursions equipped with the 6.0L Powerstroke turbo diesel engine.

Park the truck on a level surface, set the emergency brake, and disconnect both negative battery cables. Allow the engine bay to cool completely before servicing charge-air cooler components. On the passenger side, loosen the factory T-bolt clamps on the hot-side charge pipe at the turbo outlet and lower intercooler inlet, then unbolt and remove the factory metal hot pipe. On the driver side, unclamp the cold-side pipe at the intercooler outlet and intake elbow; disconnect any sensor connections, unbolt the factory intake butterfly elbow from the intake manifold, and remove the factory plastic cold pipe assembly. Clean all mating surfaces on the turbo compressor outlet, intercooler tank necks, and intake manifold flange with brake cleaner and a clean rag, making sure the intake manifold O-ring or gasket surface is completely clean and flat. Install the new DK black intake elbow onto the intake manifold using the factory hardware, torquing the bolts in an alternating pattern to 10 ft-lbs (14 Nm). Slide the provided silicone boots and corresponding stainless steel T-bolt clamps loosely onto each end of the new hot-side and cold-side aluminum charge pipes. Lightly spray the inside of each silicone boot with isopropyl alcohol or aerosol hairspray to help them slide smoothly over the raised metal retention beads without tearing. Fit the hot-side aluminum pipe into place between the turbo discharge and the intercooler inlet, adjusting the pipe angles so it clears the battery tray and radiator hoses without rubbing. Position the cold-side aluminum pipe between the intercooler outlet and the new intake elbow, making sure the boot bridges the connection squarely. Position each stainless steel T-bolt clamp directly behind the raised pipe retaining beads (never clamp directly on top of the bead). Tighten all eight T-bolt clamps to 9–12 ft-lbs (106–142 in-lbs) until the tension springs compress evenly. Reconnect both negative battery cables, start the engine, and perform a test drive under load to confirm complete boost pressure retention and zero charge-air leaks.
