Heavy-Duty 2008-2010 6.4 Powerstroke Intercooler Pipes, Charge Tubes & Silicone Boots

To get the absolute most out of the 2008-2010 Ford 6.4L Powerstroke's high-pressure compound sequential turbocharger system, the heavily compressed air leaving the turbos must reach the intake manifold without restriction or loss of pressure. Unfortunately, the factory charge-air cooler (CAC) plumbing is one of the most notorious weak links on the entire 6.4L platform. The stock hot and cold-side intercooler pipes feature restrictive, crushed bends designed for assembly-line convenience rather than high-velocity airflow. More critically, the factory flexible boots are constructed from thin, low-grade rubber. After continuous exposure to under-hood heat cycles, intense thermal shifts, and engine oil vapor from the crankcase ventilation system, these factory boots become soft, swell, split, or blow completely off the pipes under load. When a boot fails, it causes an immediate, deafening loss of boost pressure, sluggish throttle response, elevated Exhaust Gas Temperatures (EGTs), and heavy black smoke.

Upgrading to smooth, mandrel-bent intercooler pipes and reinforced multi-layer silicone boots is a fundamental reliability modification for any 6.4L Super Duty. By replacing restrictive factory lines and reinforcing flexible connections, you seal your intake tract against efficiency-robbing boost leaks—ensuring your common-rail platform receives a steady, high-velocity stream of dense, cooled air for safer towing and reliable acceleration.

At Full Force Diesel, we carry an extensive inventory of high-performance charging system plumbing upgrades engineered specifically to handle the extreme boost demands of the 2008-2010 6.4 Powerstroke:

  • Mandrel-Bent Hot & Cold Side Pipes: Maximize airflow velocity and volume by replacing restrictive factory lines with high-flow aluminum or stainless steel intercooler pipes. Precision mandrel bending maintains a constant internal diameter throughout the curves, eliminating turbulence. These upgraded tubes feature heavy-duty rolled lip beads to provide an aggressive mechanical grip that prevents boots from slipping under load.

  • Multi-Layer Silicone Boot Upgrades: Stop recurring boost leaks permanently. Our premium replacement boots are constructed from high-tensile, multi-layer silicone reinforced with advanced heat-resistant fabrics. Unlike stock rubber, these heavy-duty boots resist chemical breakdown from oil blow-by and will not swell or fatigue under extreme pressure.

  • Heavy-Duty Stainless Steel T-Bolt Clamps: Secure your plumbing configuration with rugged, marine-grade stainless steel T-bolt clamps. Providing uniform, high-torque clamping pressure around the entire perimeter of the silicone boot, these clamps ensure a permanent, blowout-proof seal even in high-boost street or competition applications.

Don't let a weathered factory rubber boot or a split plastic charge pipe rob your truck of power and send your EGTs into the red. Whether you are replacing a leaking component on a daily work truck or bulletproofing a high-boost build for the track, we have the specialized plumbing solutions you need.
