The Alliant Power AP63454 is a heavy-duty, OEM-grade short turbocharger discharge outlet coupler hose engineered specifically for Early 2003 to Early 2004 Ford F-250, F-350, F-450, and F-550 Super Duty trucks, 2003 to Early 2004 Ford Excursions, and 2004 Ford E-Series vans equipped with the 6.0L Powerstroke diesel engine. Connecting the turbocharger compressor housing outlet directly to the early-style cast/metal hot-side charge air cooler (CAC) intercooler pipe, this short reinforced silicone boot is designed to withstand extreme compressor discharge temperatures, crankcase oil mist carryover, and high boost pressure spikes. Engineered with multi-ply heat-resistant aramid reinforcement and an oil-resistant fluorocarbon (FKM) inner liner, it prevents the softening, ballooning, and oil degradation common to factory rubber hoses.

Sudden loud "pop" sounds under heavy throttle followed by instantaneous boost loss, sluggish acceleration, excessive black exhaust smoke, elevated exhaust gas temperatures (EGTs), and wet oil mist blowing across the front of the engine and firewall are what this coupler hose cures. On early 6.0L Powerstroke configurations, the hot-side turbo discharge boot sits close to the turbine housing, enduring intense underhood thermal soak and continuous engine torque roll. Over time, crankcase ventilation (CCV) oil vapors saturate the stock material, causing it to swell and slip off the metal pipe beads or blow out along the clamp edge under elevated boost. The Alliant Power AP63454 restores a durable, high-pressure seal capable of holding continuous factory or tuned boost levels without blow-offs. It is a direct-fit short silicone turbo outlet hose; heavy-duty stainless steel spring-loaded T-bolt clamps (Alliant AP0044 / AP0045) and CAC metal piping are sold separately.

It fits early 2003 to early 2004 Ford Super Duty F-250, F-350, F-450, and F-550 trucks, 2003 to early 2004 Ford Excursions (built on or before 01/15/2004), and 2004 Ford E-250, E-350, and E-450 Econoline vans equipped with the 6.0L Powerstroke turbo diesel engine requiring the early-style short boot (for late 2004.5–2007 trucks requiring the long boot, see AP63455).

    • Multi-ply reinforced high-temperature silicone construction handles high heat and boost
    • Oil-resistant internal barrier layer protects against CCV oil vapor swelling and softening
    • Direct OEM replacement engineered to match early-style short factory dimensions
    • Stops high-boost boot blow-off, split seams, and lost turbocharger drive pressure
    • Provides a tight, leak-free connection between turbo compressor outlet and hot-side CAC pipe
    • Direct replacement for OEM Ford part numbers 3C3Z-6C640-AA, 3C3Z6C640AA, and Navistar 1841444C1
    • Backed by Alliant Power’s 24-Month, Unlimited-Mileage Warranty

Park the truck on a level surface, set the emergency brake, and disconnect both negative battery cables. Allow the engine compartment to cool completely before servicing hot-side turbo components. Loosen the spring-loaded constant-tension T-bolt clamps on both ends of the existing short hot-side discharge boot using an 11mm (or 7/16-inch) deep socket. Carefully pry and slide the old boot off the aluminum compressor outlet and the metal hot-side intercooler pipe, then lift it clear of the engine bay. Thoroughly clean the aluminum turbo outlet snout and the end of the metal CAC pipe with brake cleaner and a lint-free cloth to eliminate all oil residues, soot, and road grit (any remaining oil film on the retaining beads will cause boots to slip under boost). Slide the T-bolt clamps onto the new Alliant Power AP63454 boot. Spray the inner lip of the boot lightly with isopropyl alcohol or aerosol hairspray to help it slide smoothly over the raised metal retaining beads. Push the boot fully onto the turbo compressor outlet snout until seated, then slip the metal CAC pipe into the other end, verifying that the coupler bridges the joint evenly without pinching. Position the T-bolt clamps directly behind the raised retaining beads on each pipe end (never clamp directly over the bead). Tighten both T-bolt clamps until the tension springs are compressed to factory specification (typically 9 to 12 ft-lbs / 106 to 142 in-lbs). Reconnect both negative battery cables, start the engine, and perform a test drive under load to confirm complete boost pressure retention.
